Hindustan Unilever (HUL) is taking significant steps to digitize its manufacturing ecosystem, making it future-ready. CEO & MD Rohit Jawa outlined these advancements in the company’s latest annual report for FY24. Since taking over from Sanjiv Mehta in June last year, Jawa has spearheaded the implementation of Fourth Industrial Revolution solutions in HUL’s factories.
End-to-End Lighthouse Factories
HUL’s factories at Dapada in Dadra and Nagar Haveli and Sonepat in Haryana have been recognized as “End-to-End Lighthouse” factories by the World Economic Forum. This prestigious designation places them in the global Lighthouse network, which celebrates factories that effectively utilize artificial intelligence and big data analysis to boost efficiency, promote sustainable growth, upskill their workforce, and protect the environment.
The Dapada factory produces home care products such as Surf Excel, Rin, and Vim. Meanwhile, the Sonepat unit focuses on functional nutrition brands like Horlicks and Boost, with Sonepat being the largest manufacturing site for Horlicks.
Expanding Manufacturing Network and Achieving Sales Growth
HUL’s extensive reach spans nine out of ten Indian households, making India the second-largest market for its parent company, Unilever, after the US. In FY24, HUL reported sales of Rs 59,579 crore, achieving a 3% year-on-year growth despite challenges such as subdued demand, uneven rainfall, and deflation.
Jawa highlighted that HUL operates 28 of its own factories and collaborates with 50 manufacturing partners. The company aims to make its supply chain more nimble and agile to expedite product rollouts.

To enhance manufacturing processes, HUL has implemented several key innovations. “We instituted single-minute changeovers and online changeover lines across several manufacturing sites,” Jawa said. Additionally, HUL has introduced nano factories, or small-scale production lines, which have reduced batch sizes and accelerated product launches. “Currently, over 250 stock-keeping units (SKUs) are manufactured in our nano factories,” Jawa noted.
The company has also enhanced quality norms across all its manufacturing sites and developed digital twins for several critical processes. These advancements allow for improved monitoring and optimization of production processes.

The company has integrated sustainability across its operations and value chain. “We drove initiatives in communities aimed at making a positive difference to the people and the planet,” Jawa emphasized. As part of its journey towards net zero, HUL has partnered with key chemical companies to pilot the production of near-zero emissions synthetic soda ash, an essential ingredient in laundry powder.
HUL is also working with suppliers to build capacity for reducing plastic in packaging. This includes developing capabilities for using post-consumer recycled materials, both rigid and flexible. The company has encouraged its key supplier partners to join its global supplier climate program, which aims to help them develop their emission reduction plans.
